I am using ImageUSB to write an MP4 and PDF to a USB stick. The video freezes at about the 1 hour mark but always in a different location. If I manually copy to the USB it plays fine. Are there any settings or hits to help create a correct bin file?

I think there must be something else going on. Maybe hardware failure on one of the USB drives, or the playback error is random and there is no association to ImageUSB, or maybe the initial read operation to create the disk image was bad.
Can you compare the MP4 file in both cases.
Either do a byte for byte compare or create an MD5 hash of both files.
